FTO. Would you kindly shed some light on what might be causing the cam phaser issue to recur on my 2018 Raptor?

Build date was Aug 2017.

Cam phasers replaced Aug 2020 at approx 40k

21B10 done Aug 2021

Rattle recurring June 2023 @ 80k

Oil changes always done by Ford at 5k intervals

I’ve got the full zero deductible FORD ESP good for 150k.

Appointment set for July with dealer.

Was there an updated part available after my Aug 2020 cam phaser replacement?

I don’t have the invoice in front of me, however my memory says that I asked the service manager (Aug 2020) if the parts were the most current, to which he replied “yes”.

I'm not as smart as FTO, but you have no information for him to go on.

When was the first one done? What are the part numbers used? Was the software updated? How many miles when it failed both times? What oil and mileage do you do for oil changes?

They were
Obviously trying to run the old part out at that time. I went to the dealer with the part number from that guy on youtube makeuloco. The write up verified usage of the new part perhaps you can check your exit docs to see if indeed they were the new part number.
