I am not positive if they used chassis ears at all on the shocks in the initial visit, and I know they didn't on this most recent. This second visit they just said they are replacing one side due to visual in pictures.

I had this exact issue. I did get an error code on the dash when it first happened but cannot remember what it said.
They ended up replacing the entire assembly (don't know actual parts). It wasn't the entire exhaust and wasn't just the spring. I think my shop compared it to another raptor then...

I am really frustrated with it and I have a great relationship with my dealer svc dept but because I am outside the SSM date range provided everyone says their hands are tied. They even acknowledged the clunking noise.

There was a grommet on the GEN 2 on the passenger side behind the bottom kick plate. I ran my strobe wiring through there. I am willing to bet that the same pathway still exists. Had to remove the passenger fender flare and a portion of the inner wheel liner to access it wasn't too bad...
Reporting back - Dropped cold PSI to 34 in the rear and the ride is a bit firmer but not in a negative way. I think its fine overall and increases the versatility of the truck for my needs. Pretty good upgrade for a few hundred dollars.
The reason I asked is that once I re-installed everything with the bottom spacer it appears there is constant contact now vs prior without the bottom spacer. So I am curious at 5psi how much the ride is affected. I'll know more in a few days. I agree with your concern about sharp edges etc...
