Just talked to Borla Tech. Very helpfull.

Two things to check when I'm home:
1) Muffler internal damage. Ensure the muffler sounds solid when taped and not hollow or empty sounding.

2) Change the intake back to stock. He's fairly sure this is the problem. Reports of certain intakes resonating with the exhaust.

Now I need to go find the old OEM intake in the attic...

I bet it is the intake along with the exhaust. I have the Ford Racing (made by Borla) sport exhaust it has deletes the resonator and splits into (2) small straight through mufflers (unlike yours which is one muffler) I get some drone around 65-70 mph under load but it is nothing like you are describing. I'm running the stock intake.

I had a bad drone 55 - 68 on a SW true dual exhaust. Installed the J pipes and the drone is gone. The only thing it did quieten down the exhaust some.

My suggestion...

Return it and buy a CORSA Xtreme. Delete the Resonator, add long tubes, tune it, buy any intake you want. No Drone.

Interesting timing on this thread.

I JUST installed a Borla 40349 muffler with my stock exhaust, removed resonator, and boom Terrible drone. Your quote here sums it up:

"We’re not talking a nice barking exhaust note, or a loose exhaust rattle sound. My cab has become a resonating chamber."

After 45 minutes of highway, I had a horrible headache and ringing in my ears yesterday. I can't see putting the resonator back on being that much help.

It is louder in the cab than out. Exhaust isn't even loud from the outside, but it does have a nice tone. I'm thinking about swapping the whole thing out for a Corsa Extreme system. I had Corsa on the old Escalade and it sounded great with zero drone.
I have the same muffler. 1. Installed first with resonator, sounded almost stock., 2. Removed factory resonator, drone was bad., 3. Had muffler shop install Helmholtz Resonator "J-Pipe" ahead of muffler sounds perfect and Zero drone. I used a 2.5"x26" pipe on my SCREW exhaust and welded it in about where the factory resonator was with it running parallel to the factory 3" pipe.

Yes the Helmholtz is the way to go on a lot of these systems. I have been using a system built by MRT Performance and they have had that that resonator as part of the package. I even drove around for a few months with the resonator and no muffler. There was an increase in drone, but still tolerable to me.

Give me a call. I'll helpnset you up with a helmholtz resonator for your exhaust.

The stock resonator only 'absorbs' highs and mids. Drone is a low. A helmholtz resonator will not absorb the lows, it will cancel it out using physics.

Thanks! I ended up getting a really good deal on Corsa. I switched it up and have 0 drone.

The geek in me took some sound readings this weekend's road trip. I had the OEM intake fitted on the way there and the Roush intake fitted for the trip home. The results were interesting....(attached)

Readings were done inside the vehicle with the iPhone in the cradle on the dash. (not a calibrated tool....) The Borla exhaust w/ OEM resonator was fitted; Nothing but the intake was changed.

The exhaust & OEM intake had what I would call a moderate drone.
The exhaust & Roush intake had what I would call severe drone between 3000-4000 RPM.

(Thanks BackinBlack for lending me your OEM intake.)
