Sounds like it could possibly be a 4x4 vacuum hub not releasing. They break all the time and although they still hold vacuum they will not release internally.
Sometimes those metal push pins on the outer edge of the headlamp assy are a pain. I have had to use a plastic trim tool or a cloth around a flat screw driver to pry them apart. They always come apart.
It definitely sounds like the shift motor on the t-case, but as stated above I would check the connections and ground at the shift motor. It sounds like the plates in the shift motor are not registering the correct motor position when it moves the shift mechanism.
What year is your truck? The 2010 I have on the hoist has 4 wheel speed sensors and the wires going into the diff are for the electric locker. It sounds like one of your wheel speed sensors is giving up the ghost. If you have access to some form of scanner that lets you monitor your ABS system...

Good write up. I needed the wire colours for the fog light install on our Baja 700. I tapped into the low beam cct though so the fog lights only come on when using low beam. Wired in two 40" off road lights at the same time.
