Here is how we would recommend modifying that Raptor from where it is currently to gain more safe power VS where it is limited by the TVS.

Livernois Motorsports Windstorm CAI
Livernois Motorsports Race Series CNC ported heads
Livernois Motorsports Powerstorm Billet Oil Pump Gears
Whipple 2.9L Supercharger
Stainless steel long tube headers
Livernois Motorsports Thunderstorm Cat-Back
Livernois Motorsports Firestorm Upgraded fuel pump
Livernois Motorsports EvenFlo thermostat

This will make just short of 600 wheel, and be just as reliable as stock.

Most of our Whipple trucks run a 3.25" upper and make about 8-9 psi boost. We've had a few customers drop down to a 3.125" @ 10psi who really want to push the limits.

Roush TVS trucks we usually run the 75mm Phase 2 pulley again 8-9 psi and when that's not enough we sell a 72mm that brings it to about 10 psi.

Any more boost than about 10 psi and your going to start maxing out your factory fuel system. Even with larger 47# or 60# injectors.

When running higher boost levels you should always consider a set of Billet Oil Pump gears to be on the safe side. RAPTOR F-150/F-250 6.2L TSS BILLET OIL PUMP GEAR UPGRADE - JDM Engineering

How much of an effect should altitude play on this? I'm in Denver, let's say I went to that 72mm that would in theory put me pushing it at around 10psi, but due to altitude I wind up a few psi lower. Am I still basically in the safe zone unless I come down closer to sea level? In other words, can I emulate a 75mm with a 72mm due to altitude? Also, what are the correct corresponding belts for these sizes?

I'm seeing around 6psi right now with the 75mm. Does that sound right? I kinda want to go make sure they really put on the smaller pulley when they installed that thing! Are there markings to identify the pulley?

Since you are at altitude you are definitely right about running the smaller pulley to make up for lost boost. Just remember when you go back down to sea level to play it "easy"

Usually we see about 8 psi at sea level here in New Jersey so I could believe you are seeing only 6 at 5,000+ ft. That is pretty typical of what I hear from my mile high customers.

The Roush 75mm pulley has a Roush part # 1162-6K75-AA on it. The 72mm pulley has "72" stamped on it.

You are suggesting the OP gut his current system, AND! Install your
(LIVERNOIS ) system just to gain a few estimated RWHP.
That is a very comforting thought!

I probably wouldn't go all the way to a 69mm with out longtube headers.

The balancer will increase boost if it's oversized.

The Roush TVS stage II only gets 500 rwhp max. (590 at the crank!!!)
You could go to 540 rwhp if you throw every upgrade under the sun at it.

MTF, thanks for the clarification.
The next question (just thinking aloud) is it worth it cost wise, to replace the Roush for a Whipple.
Please don't get me wrong, I'm not bad mouthing anyone product or suggestion.
